Was stuck at home this week due to a variety of annoying ailments. Part of getting old, I guess. ?‍ :rolleyes:

What better way to pass the time than to finally tackle the XDI HPFP (high pressure fuel pump) and high pressure fuel line mod that I’ve put off for (10) months.

Here is the location of the OEM HPFP to be replaced.

The XDI doesn’t come with installation instructions for the FK8.

But found these videos and links helpful, taken together. However disregard the method of removing the HP fuel line doing the reach around or from underneath. Tried that first and learned pulling the intake manifold is the way to go.

Purchased the XDI HPFP to address an issue with fuel cutting off under WOT when tuned to 366 HP. Salasko Racing adjusted the tune down to compensate, but I want the full powa! :drive:

The info available didn’t seem totally complete, so figured there would be some unmentioned headaches involved figuring it out (and there were) :doh:

Strongly recommend skipping the reach around method mentioned in one of the videos to access the HP fuel line. I tried and got all the way to retightening and found it was virtually impossible and wasted hours. Removal of the intake manifold is definitely the way to go.

With this in mind, here’s a step by step DIY install. Will be posting tons of pictures, so please bear with me.

This will ultimately cover:
  • XDI HPFP
  • Removal of the intake manifold
  • Modification of the HP fuel line

With the car raised, removed various plastic clips and bolts to release the plastic underneath to put eyeballs on the dreaded HP fuel line fitting that needs undoing to pull and drill the HP fuel line. It’s also nice to do, to make it easier to recover dropped bolts or tools and check the HP fuel fitting for leaks when it’s time to test.

And there it is! Was hoping to be able to reach it from underneath to avoid pulling the intake manifold. No dice. The fitting is way up there and there isn’t enough space to turn a wrench, even if it were within reach. :banghead:

There’s no real easy way to cover this concisely. Especially if you are an OCD weirdo like me. :rolleyes:

Debated whether or not to cover all preparation or just the installs themselves…. Imagine a DIYer attempting this mod would have some experience modding their car already… But my intent is a write-up a novice/intermediate could successfully complete.:)

Will skim each leading step briefly, so a review of sorts, then zero in on the fine details pertaining to this mod.

***Disclaimer*** there is gasoline involved so there is a risk of fire and injury. Perform at own risk

Please have a fire extinguisher on hand in case anything goes awry.

Recommend performing this mod with the fuel tank low. Ideally let the car sit for at least a week to let the fuel pressure bleed off. Otherwise, wrap fuel fittings with rags and there will likely be more gasoline released.

Perform in a well ventilated area and wear eye protection. Remove all ignition sources including cel phones when breaking fuel lines.

Cleanliness is super important. Spray the fueling work areas with brake cleaner and compressed air prior to start. No dirt can enter the fuel lines or asking for injector troubles.


Tools needed:
  • 10, 12, 13 and 14 sockets
  • 10, 12, 14 and 19mm combination wrenches. 18mm if have radium PCV catch can
  • 19mm 30/60 wrench
  • A couple crescent wrenches
  • Various ratchets. A palm ratchet is useful and also a telescoping ratchet or breaker bar for stubborn bolts.
  • Various lengths of extensions and a universal socket
  • Hex sockets -
  • Needle nose pliers - straight and curved.
  • Small precision cutters
  • Flat screwdrivers. Regular and tweaked sizes
  • Large channel locks to bend HP fuel line
  • Air compressor w/blow gun or a can of compressed air.
  • Pneumatic peanut grinder or a medium sized handfile.
  • A small torque wrench capable of 11 and 12 ft-lbs. or 132/144 inch-lbs + adapter for hex sockets
  • Drill motor and 1/16” + 5/64” drill bits
  • Vice grips
  • Telescoping magnet
  • Nut drivers to undo hose clamps
  • A towel or foam mat to lay across engine bay when you have to lay down on it.
  • Ziplock bags and a sharpie to keep fasteners organized and labeled.
  • Kroil or WD-40
  • Antiseize
  • Clean 0-20W engine oil
  • A safe method to raise your car, if needed.
  • Lights
  • Small handheld mirror
  • Zipties
  • Rags/paper towels
  • (1) throttle body gasket P/N# 17107-R40-A01
  • (4) intake manifold gaskets P/N# 17115-5A2-A01

Started off by removing the air intake. This typically involves using a 10mm socket, ratchet and long extension to remove (2) bolts.

Disconnect the MAF electrical connector.

And loosen the attached hose clamp. Undo the rubber intake seal from the orange clips.

Carefully lift out the air box. This rubber grommet that engages a post, but will free with gentle pressure.

Remove the noise dampener from the OEM HPFP.

Disconnect the battery. Negative terminal first. Uses a 10mm socket.

Remove the tower strut bar if present. Only do this with the car on tbe

Tower bar removed. If have aftermarket cooling plates, suggest removing them also, to avoid damage, as this mod required me to lay on the engine bay.

Reinstall the tower bar nuts to the strut posts and tighten. This will prevent the wheels and shocks from falling off if the car is raised.

This post is primarily applicable to those rocking a BOV. It’s smack dab in front ofthe aluminum bracket that needs to come off to get to the HP fuel line, the BOV has to be set aside.

Loosen this hose clamp and separate the intercooler hose from the intake pipe, which will also need to come off later to undo the throttle body from the intake manifold

This is the aluminum bracket needs to be removed to access the HP fuel piping if intent is to drill it out for more flow. Remove all of these bolts and separate the hose from the oil vacuum pump.

Let’s tackle the electrical line first. Use a needle nose to squeeze and release the zip tie holder then gently separate.

For those with a BOV be careful removing this bolt as there is a spacer behind it. Don’t want to drop.

The trick to releasing it is to squeeze the green plastic tabs and wiggle and pull the hose at the same time. Make sure to have a fire extinguisher ready, keep all ignition sources away while doing this and wear eye protection. Good ventilation is a must.

Slide back the clamp then separate this hose from the oil vacuum pump. I like to use a flat screwdriver (smaller than this actually, a real tiny one) to break the seal, then give it a little Kroil or WD40. Pull and twist.

Then the hoses pop right off. For every hose that’s separated it’s good practice to shove some rolled up paper towel bits into the ends to keep anything from getting in. Just be sure to remove them when it’s time to

That aluminum bracket was a bit of work to remove…. However doing so exposes this 10mm bolt which secures the HP fuel line to the engine block. It will need to come off to allow the HP fuel line to be removed when fully disconnected so it can be drilled to 5/64”. We’ll cover this in a couple posts.

Stuff paper towels or rags around the HP fuel fitting at the HPFP to catch any residual gasoline. Very little came out, as the car hadn’t been driven for a couple weeks and the tank was low.

Remember the area around the HPFP pump and fuel connections needto be clean, so no debris enters the fuel system.

Carefully loosen the HP fuel line fitting using a 19mm combo. Do slowly and wiggle/pull/tap the pipe at the same time. Remember remove all ignition sources including cel phones, wear PPE and have a fire extinguisher nearby.

With the electrical connector, LP and HP fuel lines undone, it’s time to remove the OEM HPFP. There are (2) Allen set screws securing them to the engine. Use a 5mm hex head socket and long ratchet or breaker bar to break them free.

Once loose, back out each Allen bolt 1/4 turn at a time, then alternate to the other side.

Keep doing this until spring tension is relieved and bolts are removed.

Place the HPFP in a ziplock for safe keeping and so it stays clean. Not 100% if it’s safe to store it this way as there is a small amount of residual gasoline. Don’t want a spontaneous combustion so need to look into this. 😂

XDI says to remove the tappet to insect and replace if worn. Couldn’t figure out how to get it out and didn’t want to risk damaging something so left it as is. Looked ok from what I can tell. 😂

XDI also calls for the fuel cams to be rotated to bottom dead center using some type of internal mechanism rotating clockwise only….. But I didn’t see one. IIr’s probably under the tappet. 😂

Here is the XDI HPFP. It has an electrical connector, LP and HP fuel fitting. The LP fitting is designed to swivel freely.

The pump (silver) will rotate on top of the base (black) until it’sbolted down.

Will first use the (2) short bolts and thread-locker included in the kit.

Pre-insert these bolts into the base. In each hole there are blue plastic sleeves. Make sure the bolts go through them. Don’t throw away. They are for vibration dampening.

Position the HPFP and start the base bolts by hand using a 1/4” hex head. The pump rotates so these bolts can be reached to tighten.

Tighten each bolt 1/4 turn at a time then switch sides.

With the base plate secure, it’s time to lock the pump in place using the (2) longer bolts in the kit and

Rotate the pump slightly until the bolt holes line up.

Then tighten 1/4 turn and alternate until reaching a torque setting of 12 ft-lbs or 144 in-lbs.

There isn’t room to insert the electrical plug, as-is. The plastics interfere. :(

No worries. this 10mm bolt and nudge the poetic housing aside to provide the needed space to insert the plug. Move the housing back and reinstall bolt.

Electrical to the pump complete.

Do not unbolt and rotate the female electrical connector on the XDI to plug in the male plug then rotate back. Doing so will void the 1 year warranty!

Unfortunately I overthought it and this is the way I did it, forgetting the “KISS” mantras. Keep it simple stupid! 😂 No worries here though. I probably only have about (1) month left since the XDI’s been sitting on the shelf for 10+ months and it was confirmed to work.

Join the (2) LP fuel adapters included in the kit and tighten. Add the green clip from the OEM line.

Attach to the LP fuel connector on the pump. As mentioned previously, it swivels. This is the best path to route the adapters. The fitting closest to the top of the HPFP that is stamped "Earl's" does not get tightened.

Unplug this electrical connector to provide space to tighten the fitting using a 18mm wrench.

Line the LP fuel hose with the green tabs and press on. You will feel a light snap when it fully seats.

Tighten the adapter fitting to the pump elbow using a 18mm. A 30/60 wrench worked perfectly.

For now, at least… It will need to be separated when removing the intake manifold to mod the HP fuel line. The electrical connector can remain unplugged for this same reason.

Pretty sure anyone installing the XDI HPFP would also want to drill/modify the HP fuel line, so save this step for last when everything is done. However, if just adding the pump by itself and this connection is final, suggest modifying the light beige OEM plastic safety cover to place over the green snap connector joint. Honda provided them for a reason, so don't want to shirk safety, especially when it comes to the fuel system. ;)

This cap thing engages the joint to prevent it accidentally coming loose, so don't want to omit. It will need to be trimmed to fit the larger XDI adapter fitting.

Please pardon the grody DIY mechanic nails. I should use gloves, but when dealing with small bolts and such on a car, I prefer bare-handed for feel. :lol:

Tried a round file, but that didn't work well. So trimmed it using a peanut grinder and cut-off disk while gently holding it with a pair of vice grips. Gotta be careful how much pressure is applied as it is plastic and can crack. Imagine a Dremel would work well too. ;)

Only place this on when the LP fuel connection is final. This connection will need to be separated to remove the intake manifold in order to properly access the HP connection that is not shown. This photo is from later during the installation, showing the HP fuel line is connected. It also shows the black support under the electrical connector has been trimmed also to accommodate the higher position of the HP fuel fitting, so please disregard that or keep in mind for later. ;)

Make sure the plastic cover is orientated correctly and engages the joint like the upstream LP fuel fitting.

With the retainer cut off, the cover will not remain in place on its own. I used electrical tape to secure it. Did this with the first layer of tape facing out. Then applied the remainder of the tape normally. This method will not leave that sticky residue if the joint needs to come back apart in the future. Not the prettiest application of tape as the location is tight. But it will get the job done 😎

Only perform this step when making the final connection.

Now the fun part. Removing the HP fuel line so it can be modded for more flow.
notice the offset between the HPFP pump and tubing. This is because the XDI is taller than OEM… No worries though, when it’s time to reinstall, it will line up perfectly with some light bending using a pair of channel locks. :cool:

This bolt secured the HP fuel line to the engine block. It needs to be removed and will not be reinstalled. After the tubing is properly aligned to the HPFP the holding bracket and bolt will no longer reach.

Make room as best you can and reach in with a long extension, universal swivel joint and a 10mm socket. It might be 12mm I can’t remember. Dang old man disease :rolleyes:

It takes a little patience and finesse but the socket will fit. This was the best angle to break it free.

Lay a towel, blanket or foam mat on top of the engine so you can lay on it. Makes things much easier, comfortable and protects things from getting scratched. Just be careful what you rest on. I broke the hood rod latch plastic holder. Fortunately it was a $2 part 😂

With the goal of undoing the other end of the HP fuel line that attaches to the fuel rail, a 19mm 30/60 wrench is ideal.

It worked great for seeing up under the intake manifold to see the HP fuel fitting to be loosened, then later for the manifold bracket nut to be removed and reinstalled and for locating bolts that might have dropped and got stuck in the engine. ;)

Here the view underneath. The intake manifold is the black corrugated plastic. The support bracket that needs to come off with the manifold can also be seen. The lower nut to remove it is not visible but is just behind the electrical wiring that can be gently pushed aside.

Don’t remove the upper nut. The stud protruding from the manifold is too long and will let it come free of the bracket. The whole bracket will come out with the manifold.

HP fuel connection can be seen clearly, but cannot be reached from below.

There are (2) methods to get at the HP fuel line connection:
  • Reach around the intake manifold from up top. Tried this first and found it frustrating and a bit painful. Worse this method is a fail for me. Was able to undo the connection and thread it back on, but couldn’t get a wrench on the fitting to tighten. To do the job right, ended up pulling the intake manifold anyways. Well-intentioned, but hard pass.
  • Pull the intake manifold for unobstructed access. AKA the smarter not harder route. The time needed to remove the manifold was less than what was expended on method 1. This is the method to use. :bow:

This is what to expect with method (1). Reaching down and back underneath to blindly feel where the fitting is, then try to put wrench on it. The blue X is the approximate location. Even using the mirror it was difficult because movement is reversed in the image. It's a serious chore. The heart breaker was not being able to tighten the fitting from this position. :banghead:

Here is the same task with the intake manifold removed. From this position, lifting up on the wrench loosens and pressing down tightens. Will cover how to remove shortly. Gamechanger and a no-brainer! 😁

Only highly competent and mechanically skilled folks should attempt.. When I consider fuel system upgrades, I remember ipeefreely and how his car catching fire was the straw that broke the camel's back.

In addition to the excellent step by step instructions, it would be nice to write an introduction about what are the available options, why did you choose this option versus others, and what are the next steps? For example, how does this compare to the Hondata FK8 fuel system. Are you planning to upgrade the injectors, and why?

Thank you Alex. Appreciate the feedback brother. Have procrastinated tackling this project since May of last year. Figured it had potential be a can of worms and it was. May my pain be someone else's gain. :thumbsup:

Information on the XDI HPFP install and HP fuel line mod was here and there.

The pump doesn’t doesn’t come with instructions either. That said, XDI’s technical support is patient and knowledgeable about the general pump installation itself, just not FK8 specific. Still, it was really helpful..

YouTube content certainly helped, so much respect to the posters. Job would have been a lot more difficult without.

However, there’s only so much that can be captured in a 10 minute video, so still lots to figure out on our end… which is why I like to post these walkthroughs…. Well that and my OCD. :rolleyes:

Hopefully this helps clarify the total scope of the XDI install and HP fuel line mod for those interested. Still have a bit more to post on the topic, so more to come 😂

Happy to report, completed the install yesterday. Tested the car on the EZ lift. Ran fine, no leaks! Just need to find time to connect with Salasko Racing to adjust the E-tune. :headbang:
